Introduction to the application and industry overview

Manufacturing high-quality mayonnaise requires robust emulsification of oil, eggs, water and other ingredients into a stable colloidal suspension. Traditional colloid mills and batch mixers often demand extended manual cleaning and can struggle to deliver consistent texture at production scale. Inline high-shear colloid mixing solutions provide controlled shear, hygienic operation, and reduced downtime, supporting consistent product quality and efficient processes in food production environments.

Customer brief

A prominent U.S. food manufacturer producing classic mayonnaise blends was facing major productivity and maintenance challenges. Multiple production lines utilized a competitor’s colloid mill that could not be cleaned in place (CIP). The requirement for manual Clean-Out-of-Place (COP) drastically increased labor time and exposed staff to safety risks, as well as driving frequent wear and damage to the mill. This resulted in approximately $100,000 per year in spare parts and maintenance costs.

The manufacturer needed an inline mixing solution that would:

  • Support CIP capability to streamline cleaning and reduce labor
  • Allow real-time adjustment of shear intensity during production
  • Produce a stable, high-quality colloidal suspension required for mayonnaise
  • Minimize downtime and spare parts consumption from repeated maintenance cycles

Previously unsuccessful methods

The incumbent colloid mill was:

  • Not capable of Clean-In-Place, requiring full manual disassembly for cleaning
  • Labor-intensive to maintain and repair
  • Prone to frequent equipment damage due to repeated teardown
  • Limited in its ability to adjust shear settings without stopping production

These limitations reduced overall production efficiency, increased operational risk, and drove significant maintenance overhead.

Previously unsuccessful methods

Fristam’s solution

Fristam’s application specialists recommended the Fristam FCM Colloid Mixer, an advanced inline high-shear mixing system engineered to deliver consistent emulsification across a range of food applications. The FCM features:

  • A high-shear rotor-stator design that achieves uniform particle reduction and stable colloidal suspensions
  • Real-time gap adjustment via an external lever, enabling on-the-fly shear tuning without halting operation
  • Full CIP capability, eliminating the need for equipment disassembly for cleaning
  • Hygienic design compliant with food production standards

A trial with the specified FCM 160 model was conducted on-site with support from a Fristam representative to validate performance under actual production conditions.

Trial set-up

1. Equipment Installation
The FCM was integrated into existing mayonnaise production lines, replacing the competitor’s colloid mill while preserving upstream and downstream process continuity.

2. Operational Calibration
Shear settings were adjusted during live production using the FCM’s external lever to optimise emulsion quality without interrupting throughput.

3. Cleaning Protocol
After processing runs, the FCM was cleaned using the plant’s CIP protocols to confirm full internal coverage without manual teardown.

4. Performance Observation
Production operators monitored product quality, stability of the colloidal suspension, and changes in maintenance cycles during and after the trial.

Fristam’s solution

A successful outcome with the Fristam FCM

Implementation of the Fristam FCM Colloid Mixer produced immediate and measurable improvements:

  • Stable colloidal suspension was achieved consistently, enhancing mayonnaise quality and texture.
  • CIP capability eliminated manual disassembly, significantly reducing labor costs and exposure to safety hazards.
  • Annual maintenance and spare parts costs were reduced by approximately $100,000, driven by lower part wear and fewer breakdowns.
  • Real-time shear adjustment during production enabled quick process tuning without downtime, increasing operational flexibility.
  • Scalability of the solution was proven when the customer kept the trial unit and purchased an additional FCM soon after. Plans for further roll-outs across multiple lines are under consideration.

The FCM solution delivered both quality and efficiency gains, making it a strategic upgrade in the manufacturer’s emulsification process.
